This is the same process used by major rebar spacer brands worldwide and is what gives the moulds their 150+ pour cycle rating and consistent cover thickness.
Injection moulding produces a one-piece, void-free wall with exact cover-thickness tolerance and a smooth interior for clean demoulding. It also allows 1-out-N tools (16/25/36/42/100 cavities per pour), which is the main lever on spacer piece-cost. Thermoformed or 3D-printed moulds cannot match this on either cycle count or dimensional consistency.
Reinforced polypropylene (PP) is standard for most spacer and cover block moulds because it flexes slightly for demoulding and withstands concrete alkalinity across 150+ cycles. ABS is used for thinner-wall, higher-precision profiles such as small round-disc and slot-insert spacers. We specify the material per profile at tool-cutting.
